Ever wondered what goes into the storage box sitting on your closet shelf? Let's walk through our production process — from raw fabric rolls to the final packed product ready for global shipping.

Step 1: Raw Material Preparation

It all starts with non-woven fabric rolls. We source polypropylene (PP) non-woven fabric in weights ranging from 60 to 120 GSM depending on the product specification. The fabric arrives in large rolls, typically 1.6 meters wide, in a variety of colors and patterns.

Why non-woven fabric? It's breathable, durable, lightweight, moisture-resistant, and recyclable — making it the ideal material for household storage products.

Step 2: Cutting

Our cutting department uses both automated and manual cutting stations. For large production runs, computerized cutting machines ensure precision and consistency across thousands of pieces. For smaller custom orders, skilled operators use die-cutting presses.

Each storage box requires multiple fabric pieces: the main body, side panels, bottom insert, and lid (if applicable). Cardboard or plastic stiffeners are also cut to size at this stage.

Step 3: Printing & Branding

For OEM/ODM clients, this is where branding happens. We use silk-screen printing and heat-transfer methods to apply logos, patterns, or product information directly onto the fabric. The ink is non-toxic and colorfast, ensuring the print survives years of use.

Step 4: Sewing & Assembly

This is the heart of the factory. Rows of industrial sewing machines operated by experienced seamstresses stitch the cut pieces together. Key assembly steps include:

  • Side panel attachment: Sewing side panels to the main body with reinforced double-stitch seams.
  • Edge binding: Wrapping raw fabric edges with binding tape to prevent fraying.
  • Handle attachment: Sewing carry handles with extra reinforcement stitching for load-bearing strength.
  • Insertion of stiffeners: Sliding cardboard or plastic panels into designated pockets to give the box its structure.
  • Velcro/zipper installation: Attaching closures for lid and opening mechanisms.

Step 5: Quality Control

Every finished box goes through a multi-point inspection:

  • Dimension check: Verify the box matches the specified length, width, and height.
  • Stitch inspection: Check for skipped stitches, loose threads, or seam gaps.
  • Structural integrity: Test that stiffeners are properly seated and the box maintains its shape.
  • Print quality: Verify logo placement, color accuracy, and print adhesion.
  • Functional test: Open and close lids, test handles under load, check Velcro adhesion.

Boxes that fail any check are set aside for rework or recycling. Our defect rate target is below 0.5%.

Step 6: Folding & Packaging

Approved boxes are folded flat for compact shipping. Each box is wrapped in a protective polybag, then packed into master cartons. Carton quantities vary by product size — typically 20 to 50 units per carton. Each carton is labeled with product code, quantity, and barcode.

Step 7: Warehousing & Shipping

Finished cartons move to our warehouse, organized by product code and client order. We ship via sea freight (standard for bulk orders), air freight (for urgent samples or small orders), or express courier. Our annual output exceeds 3 million units, serving clients across Japan, the United States, Europe, and the Middle East.
